Take picture of my face (Front and 2 sides) 2. use facegen to generate a 3ds? (Or makehuman?, or any free software? or 30 days trial version?) 3. Clean up in Blender and export to pepakura.
Yep that's the approach althought i didn't knew about this Facegen you mention, i recommend LOOXIS Faceworkx, it will do the job and you can export to OBJ for free.
you should make a high poly version by using blenders sculpting system or sculptris then take a normal map out of the high poly version and apply it to the low poly.
Well it'll be simpler to export the high-detailed version from Faceworx, but then it could be harder to build in pepakura. The Faceworx's file is in there if you want to export it.
Anyway, you need to use a very low detailed mesh, Faceworx has an option for it.
Then i use blender to transform triangles to quads, that make an even simpler model.
